Why Do Some Egg Cartons Smell? Odor in Molded Pulp Packaging

Odor in molded pulp cartons comes from four main sources: volatile fatty acids formed by anaerobic activity in the pulp system, adhesive breakdown, mould from damp storage, and mineral oil residues carried in recycled fiber. It is a defect, and it matters because eggshells absorb odors.

Why do egg cartons smell? A producer on a poultry forum described buying pulp cartons online and finding they smelled so bad the whole batch went unused. That is not an unusual experience, and it is one of the quieter reasons buyers abandon fiber packaging and go back to plastic.

When egg cartons smell it is not a characteristic of the material. It is a defect with identifiable causes, and knowing them lets you test for it before committing to volume rather than discovering it on a pallet.

Why Molded Pulp Odor Matters More for Eggs

A smelly shipping tray is an annoyance. Odor is an egg carton quality problem, and the reason is the same shell property that makes ventilation necessary in the first place.

An eggshell carries somewhere around 17,000 microscopic pores, and the porous structure that allows gas exchange also allows odor molecules from nearby sources to permeate into the egg. Transfer happens by gas phase diffusion, and the fat content of the yolk makes it an effective solvent for the molecules that arrive. Storage guidance consistently notes that eggs readily absorb odors through the shell, which is why they are kept away from strongly scented foods.

Now consider the geometry. The carton is not near the eggs, it is wrapped around them, in a closed pack, often for weeks. If the packaging is off gassing anything, that is close to a worst case exposure. Volatile fatty acids: the main culprit

This is the most common cause and the most preventable. Pulp systems run on recirculated water, and where water sits still or the system turns anaerobic, bacteria produce volatile fatty acids. Those acids are what give a carton a sour, distinctly unpleasant smell. Industry guidance on controlling odour in packaging manufacture is specific about the remedies: keep the system oxidative rather than reductive, avoid stagnant water and stock, keep the water recirculating, and control microbiological growth.

Read that list again from a buyer’s perspective. Every item describes plant hygiene and water management, not raw material. A supplier producing sour cartons has a housekeeping problem, and housekeeping problems recur unless something changes.

Adhesive and binder breakdown

Where a carton uses adhesives or coatings, those can degrade and produce their own odors. Water based adhesives breaking down are associated with rancid, sharply sour notes, and casein based binders, which are milk derived, can spoil and smell accordingly.

This is one more argument for a single material uncoated carton. Fewer components means fewer things that can degrade, and it simplifies both the recycling claim and the odor risk at the same time.

Musty egg cartons: mould from storage and transit

Fiber packaging absorbs moisture readily. Cartons exposed to high humidity in a warehouse, a container or on a dock can develop mould on the fibers, producing a musty smell and, in worse cases, visible staining and weakened structure.

This is the one cause that is often not the manufacturer’s fault. A carton can leave the factory clean and arrive musty after eight weeks in a humid container. It is also the only one that sometimes improves, since faintly musty egg cartons with no visible damage may recover after a week airing in dry conditions.

Mineral oil: the one that is not just a smell

Recycled paper feedstock often contains printing inks from its previous life, and some of those inks carry mineral oils. Those residues can survive pulping and remain in the finished product, producing a chemical or oily smell.

Unlike the others, this is a food safety question rather than an aesthetic one. Mineral oils can migrate into food and are treated as a health concern by European food safety authorities. For a carton in extended contact with a porous shelled product, that is not a theoretical pathway.

If cartons smell chemical or oily, do not use them for food contact, and treat it as a supply chain question about where the recycled feedstock came from rather than a batch defect.

The Cost of Finding Out Late

Odor is unusual among packaging defects because it is invisible, it often appears after delivery rather than at inspection, and it renders stock unusable rather than merely imperfect.

A carton with a fit problem can sometimes still be used for a different grade. A carton with a print error can be stickered over. A carton that smells cannot be sold to anyone, cannot be reworked, and if it has already been filled, the eggs inside it are questionable too. That makes it one of the few defects where the loss can exceed the value of the packaging itself.

For a producer running printed retail cartons the exposure is larger again, because printed stock is bought to a forecast and cannot be repurposed. How to Test Before You Commit

Molded pulp odor is easy to test for and almost nobody does it before placing a volume order. Three checks, in ascending order of usefulness.

  • Open box test. Open a carton straight from the case and smell it immediately. Obvious odors show up here.
  • Sealed vessel test. Put two or three cartons in a sealed container at room temperature for 24 hours, then open and smell. This concentrates faint odors that a single carton in open air will not reveal, and it mimics a closed case on a pallet.
  • Transfer test. Place clean eggs in a carton, close it, refrigerate for 48 to 72 hours, then crack and smell the contents against a control sample stored uncovered. This is the only test that answers the question that actually matters.

Run these on samples before tooling, and again on the first production shipment. Sample across several cases and different pallet positions, because odor confined to one area usually indicates transit or storage damage rather than a production fault.

It is a water and hygiene issue, not a fiber issue

Buyers sometimes conclude that recycled content is the problem and ask for virgin fiber to avoid it. That is usually the wrong fix and an expensive one. The variable is how the pulp system is managed rather than where the fiber came from. Drying is where a lot of odor is decided

A part that leaves the line with residual moisture is a part that can develop mould in a sealed case weeks later. Drying and cooling before packing matter as much as anything upstream. Process affects this too, since our cartons pressés à l'état humide finish at roughly 0.7 to 1.2mm and dry more evenly than the bulkier 2.5 to 3.0mm section from pressage à sec, which holds moisture longer if it is packed warm.

Ask about storage, not just production

For an overseas order, the cartons spend weeks in a container. Humidity control in packing, and whether desiccant is used for long ocean transit, affects what arrives more than most buyers realise. It is a fair question to put to any supplier, and the answer tells you whether they have thought about it.

Where color is involved, pigment is one more thing entering the pulp, so it belongs in the same conversation. What to Ask a Supplier

  • How is the pulp system water managed, and how is anaerobic activity prevented?
  • Are any adhesives, binders or coatings used, and what are they?
  • Where does the recycled feedstock come from, and is it screened for mineral oil residues?
  • Are parts fully dried and cooled before packing?
  • What humidity control is used for storage and for ocean transit?
  • Can you supply samples for a sealed vessel odor test before tooling?

Mise en pratique

Treat odor as an egg carton quality specification rather than something you hope does not happen. Ask the questions above at quote stage, run a sealed vessel test on samples, and repeat it on the first production shipment before it goes anywhere near eggs.

If your egg cartons smell, identify the character before deciding what to do. Musty with no visible damage may recover with airing. Sour, rancid or chemical will not, and those are defects to return rather than problems to manage. Never mask an odor near food packaging.
