The 4 pack vs 6 pack question looks like a marketing decision and behaves like an engineering one. Cell count determines how much weight hangs from a fiber handle, how much shelf a pack occupies, what price point the product can hit, and how much packaging material you are reporting per unit sold.
Working through those four in order usually settles the question faster than debating consumer preference.
4 Pack vs 6 Pack: Start With the Weight
A filled 12 oz can weighs roughly 368 g. A filled 16 oz can weighs roughly 490 g. Multiply that out and the difference between formats becomes obvious.

Nearly three kilograms is the figure worth pausing on. In a 6 pack can carrier that load hangs from a molded fiber handle, in tension, usually swinging from one hand while someone walks. It is the most demanding combination in this category, and it is why a six count of tall cans is the configuration where fiber carriers are most likely to fail if the wall section is not designed for it.
The four count of standard cans sits at the opposite end at under 1.5 kg. There is comfortable structural margin at that weight, which is part of why the format has become the default for producers testing fiber carriers for the first time.
Shelf Footprint and Case Math
Cell arrangement determines the pack outline. A six count is normally three by two, a four count is two by two.

A four count is square and a six count is rectangular, and that shape difference matters more than the area. Square packs face forward on a shelf in either orientation and fit awkward gaps that a long rectangle cannot. On a crowded shelf that flexibility is worth real facings.
Case configuration follows. A 24 can case divides evenly into four six counts or six four counts. Both work, but the four count arrangement produces more individual units per case, which means more handling on the packing line and more carriers to apply.
Price Point Is the Commercial Argument
For a premium product, the four count exists to lower the price of entry. A shopper hesitating at the shelf price of a six pack will often try the same product in a smaller quantity, and trial is what converts a new customer.
The four count also carries a positioning signal. Smaller multipacks read as specialty rather than everyday, which supports a higher price per unit. Producers frequently find the four count returns a better margin per can even though it uses more packaging per can.
The six count works in the opposite direction. It is the established everyday format, it moves more volume per transaction, and it is what a shopper reaches for when they already know the product. If your product is familiar and competing on value, the larger pack is usually right.
The Cost Buyers Miss: Packaging Material Per Can
This is where the two formats separate in a way that is rarely discussed and increasingly matters.
One carrier covers four cans in the smaller format and six in the larger. That means the four count uses roughly 50 percent more carrier material for every can sold. On carrier cost alone that is a straightforward per unit penalty. The newer consideration is what that extra weight now costs in compliance.
Seven states have enacted packaging extended producer responsibility laws, covering California, Colorado, Maine, Maryland, Minnesota, Oregon and Washington, with programs moving from concept into active invoicing. Fees are calculated as a rate per pound multiplied by the total weight of each material a producer places in that state.
Rates differ sharply by material. Published state EPR fee schedules put California’s 2026 figures at 0.4 cents per pound for paper and fiber, 1.3 cents per pound for rigid plastic and 2.5 cents per pound for flexible plastic. Fiber sits at the low end, which is the strongest commercial argument for moving away from plastic six pack rings, since flexible plastic carries roughly six times the fiber rate.
Within fiber, though, format still moves the number. If your packaging weight per can is 50 percent higher on a four count, the fiber portion of your EPR exposure rises accordingly in every state where you sell. At current fiber rates the absolute figure is small, but rates are set annually and the reporting obligation applies regardless of the amount.

When a 4 Pack Can Carrier Is the Right Choice
Tall or heavy cans
At 16 oz and above, a 4 pack can carrier keeps total load under two kilograms and removes most of the structural risk. If you are running tall cans and want a fiber carrier, this is the safer starting point.
Premium or new products
Lower entry price drives trial. For anything positioned above the category average, the smaller pack is the format that gets a first purchase.
Tight shelf or cooler space
The square outline fits gaps a rectangle cannot, and narrower cans compound the advantage.
Variety programs
Four counts combine into mixed cases neatly, giving shoppers a way to sample a range without committing to a full pack of one item.
When a 6 Pack Can Carrier Is the Right Choice
Standard cans in everyday categories
At 12 oz the load stays close to two kilograms, which fiber handles comfortably. This is the configuration the format was built around.
Volume and value positioning
More units per transaction, lower packaging cost per can, and the format shoppers expect when buying something familiar.
Replacing an existing plastic multipack
If you are switching away from six pack rings, matching the count avoids changing two variables at once. Change the material first, then evaluate format separately.
Material efficiency targets
If reducing packaging per unit sold is a stated goal, the 6 pack can carrier wins on that measure by a clear margin.
Running Both
Most established producers end up offering both, typically four counts on premium and seasonal items and six counts on core lines. Two points are worth planning for.
First, cell count is molded into the part, so each can carrier format needs its own tooling even when cell diameter is identical. There is no adjustment that converts one into the other. Two formats means two molds, and if you also run more than one can diameter, the tool count multiplies rather than adds.
Second, minimum order quantities apply per format. Splitting volume across two formats means meeting the minimum twice, which is why producers usually establish one format properly before adding a second rather than launching both together.

Load per handle drives the wall section
We specify wall thickness from roughly 0.8 to 3mm. A six count of tall cans needs a heavier section than a four count of standard cans, so the two formats do not share a specification even in the same material. Stress concentrates at the cell edges and around the handle aperture, which is structural work closer to our industrial and protective pulp packaging than to a food tray. Test at the worst case, not the typical one
The failure mode customers describe is rarely a dropped pack on a dry shelf. It is a full pack carried after refrigeration, when condensation has been sitting on the fiber. Weight and moisture combine, and the four count has meaningfully more margin simply because there is less load. We would rather size the wall for a wet full pack than for a bench test.
Start with one format
Producers who commit to both formats at launch usually discover that one carries the volume. Sample molds run in about seven days and production molds follow around eight days after geometry approval, with minimums from 1,000 pieces per format.
